Try just one powerhead, should be enough for that tank. I would also get larger sponges. Another option would be to nix the manifold and use something like the Koralia powerheads for water movement that generate less heat.

When you refer to the oval before his back fin are you referring to the dorsal fin on the top/back or the tail/caudal fin? Have you looked through the species index? I think that the 36-48" recommendation you're referring to is about the viability of the manifold and not the fish. I tried a manifold in a 20 long and I didn't like it. It's not worth the trouble IMO. Water movement in such a small tank can be more easily achieved by other means, like a simple powe...

You should be able to put the old filters on the new tank just like you're doing with the 40. If you're adding more, larger filters put half of the old media in the new filter. You shouldn't need to cycle it. There should be enough bacteria to support your existing fish load. Give it time to settle ...

Looks like a scrape to me also, like the scales are gone. Keep the water xtra clean and keep an eye on it.

The powerhead operates the undergravel filter, as would an air pump. It basically makes your substrate the filter by moving water through it top to bottom. A powerhead alone just moves water. Those cross braces can be repaired if all else is solid. Epoxy a piece of plexi or similar on top of the broken brace. It might be beneficial to clamp it lightly,front to back, while curing.
